Across Flats (AF) \u2014 The Measurement That Matters Most<\/h2>\n<p dir=\"ltr\">Across Flats is the distance between two parallel flat faces, and it&#8217;s the dimension every downstream fit \u2014 wrench clearance, socket engagement, mating component \u2014 is built around. It sounds simple, but two things trip up inspection:<\/p>\n<ul>\n<li><strong>A hex bar can measure correctly at one point along its length and be out of tolerance six inches away.<\/strong> Drawing rolls and dies wear unevenly, and AF can drift gradually across a coil or a long bar length. A single spot-check at the bar end tells you nothing about the middle.<\/li>\n<li><strong>Opposite-flat pairs on the same cross-section can differ from each other.<\/strong> A bar can average out to the right AF and still have one pair of flats slightly tighter than the other \u2014 which shows up as a part that won&#8217;t seat in a fixture even though the &#8220;size&#8221; on the mill certificate looks fine.<\/li>\n<\/ul>\n<p dir=\"ltr\"><strong>What to actually do:<\/strong> Measure AF at both ends and at the middle of every bar (or at minimum, a statistically meaningful sample per bundle), and check more than one flat pair per cross-section, not just one.<\/p>\n<h2 dir=\"ltr\">2. Across Corners (AC) \u2014 The Dimension People Forget to Check<\/h2>\n<p dir=\"ltr\">Across Corners is the distance between two opposite corners (vertices), and it&#8217;s larger than AF by a fixed geometric ratio (AC = AF \u00f7 cos30\u00b0, roughly AF \u00d7 1.1547). Most buyers only track AF because that&#8217;s what the drawing calls out \u2014 but AC matters just as much when:<\/p>\n<div>\n<div role=\"feed\" aria-label=\"Chat messages\" aria-describedby=\"_r_7v_\">\n<div>\n<div>\n<div tabindex=\"0\" role=\"article\" aria-setsize=\"36\" aria-posinset=\"36\" aria-label=\"Message 36 of 36\">\n<div>\n<div>\n<div>\n<div>\n<div>\n<div>\n<div>\n<div>\n<ul>\n<li dir=\"ltr\">AC, not AF, governs whether the part passes through a round bushing, sleeve, or clearance hole during assembly.<\/li>\n<li dir=\"ltr\">You&#8217;re checking for corner rounding or corner wear from the drawing\/rolling process, which reduces AC without necessarily showing up in an AF reading.<\/li>\n<\/ul>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<\/div>\n<div>\n<div><\/div>\n<\/div>\n<\/div>\n<p dir=\"ltr\"><strong>What to actually do:<\/strong> If your finished part has to fit through a circular opening at any stage, verify AC against your design clearance \u2014 don&#8217;t assume it&#8217;s automatically correct because AF passed.<\/p>\n<h2 dir=\"ltr\">3. Twist \u2014 The Defect That Doesn&#8217;t Show Up Until the Bar Is in the Machine<\/h2>\n<p dir=\"ltr\">Twist is the rotational deviation of the hex cross-section along the bar&#8217;s length \u2014 imagine the hexagon slowly rotating as you travel down the bar, even by a degree or two. It&#8217;s invisible on a table and invisible to a caliper. Bow (Straightness) \u2014 Checked the Same Way as Round, But Costs More When Missed<\/h2>\n<p dir=\"ltr\">Bow \u2014 the bar&#8217;s overall camber or curvature along its length \u2014 is inspected the same way for hex as for round bar (typically by rolling or resting the bar on a flat surface and measuring maximum gap with a feeler gauge). What&#8217;s different is the downstream cost of missing it: hex bar is disproportionately used in bar-fed automatic machining, where even mild bow can cause feed jams, vibration, or inconsistent facing cuts across a production run \u2014 problems that don&#8217;t show up until you&#8217;re mid-batch.<\/p>\n<p dir=\"ltr\"><strong>What to actually do:<\/strong> Don&#8217;t waive bow inspection on hex bar just because it &#8220;looks straight&#8221; \u2014 the cost of a jammed bar feeder mid-shift is higher than the five minutes it takes to check.<\/p>\n<h2 dir=\"ltr\">5.
